When they fail, big things can happen, and not in a good way. The Silent Fastener Killer: Hydrogen Embrittlement
So picture this - you've installed what looks like perfect fasteners, they pass all initial tests, and then out of nowhere, they suddenly crack. That's hydrogen embrittlement for you - it's like a time bomb for metal. Basically, what happens is hydrogen atoms sneak into the steel during manufacturing or coating processes, and when these atoms decide to hang out inside the metal, they create this latent threat that can lead to catastrophic failure.
There are two main types we need to worry about. Internal Hydrogen Embrittlement (IHE) happens during manufacturing or galvanizing when the metal becomes saturated with hydrogen atoms. Processes like acid pickling and hot dipping are known culprits here. Then there's External Hydrogen Embrittlement (EHE) that occurs during the metal's service life when free hydrogen atoms trigger chemical reactions.
Here's the scary part: steels with tensile strength of 200 ksi and higher are particularly vulnerable, especially when subjected to high tensile stress. While your standard Grade A325 bolts (120 ksi tensile strength) are generally safe, Grade A490 bolts with minimum 173 ksi tensile strength can easily exceed that dangerous 200 ksi threshold.
Coastal Challenges: When Salt Meets Steel
Now, coastal environments? They're like the perfect storm for fastener problems. We're talking high humidity, chloride content, and plenty of precipitation. The chloride ions in saltwater act as oxidizers, basically adding oxygen to iron molecules to create rust (FeO2), which occupies about six times the volume of the original material. That's why you see those ugly, expanded rust spots everywhere.
The real trouble starts when hydrogen embrittlement meets corrosive environments. It's like doubling down on failure risks. I've seen cases where fasteners that would've been fine inland just crumble within months near the ocean. The combination is brutal, no kidding.
Smart Protection Strategies That Actually Work
So what can we do about this double whammy? First up, material selection is huge. ASTM F3125 Type 3 bolts offer enhanced atmospheric corrosion resistance and weathering characteristics. They're fantastic for environments with alternating wet and dry conditions because they form this protective rust layer that actually seals the bolt. Though fair warning - they're not suitable for high-chlorine marine environments.
When it comes to coatings, not all are created equal. Hot dip galvanizing (ASTM F2329) has that long history of use and provides both sacrificial and barrier protection. The coating is super uniform, even on edges and threads. But here's the catch - the pickling process can introduce hydrogen embrittlement, especially for high-strength steel above 130 ksi tensile strength. Plus, you often need oversize nuts because the coating is so thick.
Mechanical galvanizing (ASTM B695) avoids the hydrogen embrittlement risk altogether since it's a cold process. The zinc is literally tumbled onto the fasteners, and you get easier fit-up without needing those oversize nuts. The bonding isn't as strong as hot dipping, but for many applications, it's totally sufficient.
My personal favorite? Zinc/aluminum inorganic coatings like GEOMET (ASTM F1136 Grade 3). Testing shows significantly less red rust in salt spray tests compared to both mechanical and hot dip galvanizing. There's no risk of internal hydrogen embrittlement during coating, and you don't need oversized nuts. It's like the goldilocks solution - just right for A325 and A490 bolts in tough environments.
