The Foundation: Core Design Principles
Think of design as the blueprint. Get it wrong here, and everything downstream gets expensive—fast. The goal is to design for manufacturability from day one.
Uniform Wall Thickness is King: This isn't just a suggestion; it's critical. When metal solidifies, it shrinks. If one section is thick and another thin, the thick area becomes a "hot spot," cooling last and often leading to shrinkage porosity (tiny cavities that weaken the part). For most aluminum alloys like AlSi10Mg, aim for a wall thickness of 2.5–3 mm, with variations within ±20% .
