  2. Keep Wall Thickness Uniform:​ This is probably the #1 rule. Sudden thick sections will cool slower, leading to sinks, warpage, and internal porosity. Aim for consistent thickness across the part.

  3. Mind the Parting Line:​ The part will have a line where the two mold halves meet. Design features and critical dimensions to account for this flash line.

  4. Avoid Unnecessary Undercuts:​ Undercuts are features that prevent the part from being ejected straight out of the mold. They require complex (and expensive) sliding mechanisms in the mold. Simplify where you can.

My final thought:​ Aluminum die casting is a powerhouse for mass production. The initial mold cost is high, but the per-part cost drops dramatically with volume.
