Alright, so you’re diving into the world of Electronic Enclosure Plastic Moldings. Maybe you’ve got a killer PCB designed, but it needs a home. You search online and get hit with a wall of terms: ABS, PC, custom molding, tooling costs… it’s overwhelming. Let’s break this down with some real talk, step-by-step. I’ve been through this, and trust me, a little planning saves a ton of headaches (and cash).

CircuitNewbie: Jumping in with my first project! I see “ABS” everywhere for enclosures. Why is it so common, and is it alwaysthe right choice? My device will be used indoors, mostly.
MoldingGuru: Great starting point! ABS is the workhorse for a reason. It’s a great balance of cost, strength, and ease of molding. It feels sturdy, can be easily colored, and is decent for things like consumer electronics cases. But it’s not the onlychoice. Let’s do a quick comparison:

For an indoor device, ABS is probably perfect. But ask: Will it be near a heat source? Could it fall? The answers guide you. Always discuss with your molding partner beforefinalizing material.

For Prototypes & Very Low Volumes (1-50 pcs): Forget hard tooling. Use CNC Machining (from a solid block of plastic) or 3D Printing (SLA, SLS). It’s fast, no tooling cost, and allows endless revisions. Perfect for fit-check and field testing.
Bridge to Production (100-5,000 pcs): Here’s a pro tip: look for suppliers offering soft tooling or rapid aluminum tooling. The mold is made from cheaper aluminum instead of hardened steel. It might only last 5,000-10,000 shots, but the tooling cost is 1/3 to 1/2 of a production mold. It’s the sweet spot for small batches and market testing.
Full Production (5,000+ pcs): This is where traditional steel injection molding shines. The upfront cost for the steel mold is high, but the per-part cost becomes very low. For 500 pieces, you’re likely in the “soft tooling” or even high-quantity CNC range. Get quotes for both!

Draft Angles: This is NON-NEGOTIABLE. Every vertical wall musthave a slight angle (usually 1-3 degrees) so the part can be ejected from the mold. No draft = part gets stuck. Add it to every external and internal wall.
Uniform Wall Thickness: Try to keep walls the same thickness everywhere. Sudden thick sections cool slower, causing sinks (dimples) and warping. If you need strength, use ribs instead of making the whole wall thicker.
Ribs and Bosses: Ribs should be 50-60% of the main wall thickness. Bosses (posts for screws) need gussets for support and should have a hole through the bottom to prevent a thick, sinking section.
Radii (Fillets): Sharp corners are stress concentrators and are hard to machine in the mold. Add small radii (like 0.5mm-1mm) to all inside corners. It makes the part stronger and the mold last longer.
Undercuts: These are features that prevent the part from being ejected straight out of the mold. They often require complex, expensive “side-actions” in the mold. Simplify or eliminate them if you can. If you need a snap-fit, design it with a compliant, living hinge that flexes during ejection.
Best advice? Once you have a 3D model, run it by a molding engineer. Many suppliers, like the one mentioned earlier, offer a Design for Manufacturability (DFM) review service. They’ll mark up your drawing with suggested changes beforethe mold is made. This service alone can save you thousands. Never skip it.
Starting with electronic enclosures is a journey. Nail the material for your use case, choose the right process for your quantity, and follow the core design rules. Do those three things, and you’re already ahead of 80% of first-timers. The rest is in the details and having a good manufacturing partner to catch them.
